

Turn the work over. Almost every tension question is answered on the back of a satin column, and half of what gets blamed on tension isn't tension at all.

Tension is the most misdiagnosed thing on an embroidery machine. People reach for the dial first, when the dial is usually innocent.
The good news is that the machine tells you exactly what's wrong, if you turn the work over and know what you're looking at.
Two threads meet in your fabric. The top thread comes down through the needle, the bobbin thread comes up from underneath, and they lock together somewhere. Tension decides where that lock happens.
Get it right and the lock sits inside the fabric where nobody sees it. Get it wrong and it shifts: too much pull from the top and the bobbin thread gets dragged up where it shouldn't be, too little and the top thread sits loose underneath.
So thread tension isn't a setting to get correct in isolation. It's a balance between two things, which is why chasing it with one dial so often makes matters worse.
This is the whole diagnostic, and it takes five seconds.
Look at the back of a satin column. You should see bobbin thread running down the center as a consistent strip, roughly a third of the width, with top thread either side of it. That's balanced.
From there the readings are simple:
Four things cause more tension complaints than tension does, and all four are free to rule out.
Rethread completely. Top thread out and back in, with the presser foot in the position your machine wants for threading. A thread that missed a guide or isn't sitting between the discs behaves exactly like a tension problem. This alone fixes a large share of cases.
Change the needle. A bent or blunt needle causes breaks, skipped stitches and ragged work. Needles are cheap and a bent one gives no warning on screen. This is one of the two faults that has cost me real time on a job that looked like a file problem.
Clean out the bobbin area. Lint packs in around the case and the hook, and a compressed pad of fluff under the bobbin changes its tension completely. Brush it out properly rather than blowing it deeper in.
Check the bobbin itself. Wound evenly, seated correctly, and the right type for the machine. A bobbin wound loosely or unevenly will give you different tension at the start and end of a run.
If the basics are ruled out, adjust, but do it like an experiment rather than a search.
Top tension is the one to move first, because that's what it's there for and it's easy to put back. Small increments, one at a time, stitching a test column after each. Write down where you started so you can return.
Bobbin tension is a last resort, and tiny. The screw on the bobbin case wants a fraction of a turn, not a quarter. The old check is to hold the case by its thread and let it hang: it should slip down slowly under its own weight when you jerk it gently, rather than dropping freely or not moving at all.
One change at a time, and stitch it out between changes. Two adjustments at once and you've learned nothing about either.
The important section, because this is where days get lost.
Worth knowing, because they explain why a machine that was perfect last week isn't today.
Different thread weights and brands pull differently, so a change of thread is a change of tension. Metallic threads need it looser and slower. A different fabric changes how much resistance the stitch meets. Humidity affects some threads. And lint accumulates continuously, so tension drifts gradually until someone cleans the machine and it mysteriously comes right.
Running speed matters too. A machine that behaves at 700 stitches a minute can start breaking thread at 1,000 on a difficult job, which is why production speeds sit below the advertised ones, as our China embroidery machines post notes.
Some of this needs a technician, and knowing where the line is saves you from making things worse.
If the machine is clean, freshly threaded, running a new needle and a known-good design, and it still won't hold tension or keeps breaking thread, stop adjusting. At that point you're looking at something mechanical: a burr on the hook or the needle plate catching the thread, timing that has drifted, or a part that has moved.
That last one is worth taking seriously. I've had a machine where a shifted hook assembly was the whole problem, and nothing on the screen said so. The job simply stopped running properly, every instinct pointed at the file, and the file was fine. Somebody who knows the model found it quickly. Somebody guessing would have re-digitized the design first.

That last one is worth more than it sounds. Fabric, stabilizer, needle, thread and where the tension ended up, four lines per job, kept with the order rather than on a scrap of paper. It's the sort of record EMBBA is built to hold alongside the client and the design.
Everything above is one skill: looking at a piece of stitching and knowing what it's telling you. It's also the skill that makes someone a better digitizer, because a person who understands why thread breaks builds files that don't break it.

Top first, almost always. It's meant to be adjusted, it's easy to return to where you started, and most imbalances are fixed there.
In order of likelihood: the machine needs rethreading, the needle is bent or blunt, the top tension is too tight, the thread is poor or old, or the design is too dense for the fabric.
On a satin column, bobbin thread down the middle at roughly a third of the width, top thread either side, and no loops. It's the quickest quality check there is.
Because the second design is asking something different of the machine. Denser fills, longer satin columns, a different fabric or a heavier thread all change how much resistance the stitch meets. A balanced machine can still produce a poor result on a design that was built badly.
Yes. Cheap thread is inconsistent in thickness and sheds more lint, so it breaks more often and clogs the machine faster. It's a false saving on any job of size.
Turn the work over and look at the back of a satin column. A third bobbin down the middle is balanced. Before adjusting anything, rethread, change the needle and clean the bobbin area, because those three fix most of what gets called a thread tension problem. Then move one setting at a time and stitch a test between each.
